Foam Injection Molding for Insulated Hard Coolers

Foam injection molding at Maidder Technology is a second-operation process we run for hard cooler programs. The plastic shells come off our injection presses first; then insulation foam is metered, injected, and expanded into the sealed cavity between the liner and the outer shell. That single step usually decides whether a finished cooler hits its rated ice retention or falls short on the test bench.

We are a custom plastic injection molding ODM/OEM factory in Hengli Town, Dongguan City, Guangdong, China, founded in 2016. Our engineering team handles product development, 3D printing, mold and fixture manufacturing, injection molding, and assembly as a one-stop service, with foam injection for cooler insulation as a core specialty.

What Foam Injection Molding Does in a Cooler Build

A hard cooler is a sandwich: an outer shell, an inner liner, and an insulating core between them. The core cannot be molded as a solid plastic part at practical cost, and hand-fitted foam blocks leave gaps. Foam injection solves this by filling the closed cavity after assembly.

  • Thermal barrier. The foam fills the wall section completely, so there are no air channels for heat to travel through.
  • Structural rigidity. A fully foamed wall supports the liner and shell, reducing flex under load and improving lid-to-body sealing.
  • Cycle efficiency. Foaming runs as a separate operation from molding, so shells and liners can be produced and inspected in parallel with fixture preparation.
  • Design freedom. Wall thickness, corner radii, and internal ribs can be tuned in the DFM stage before any steel is cut.

This is second-operation foam injection for insulation. It is not a structural-foam molded part, and we do not present it as one. If your program needs a foam-molded structural component, we will tell you that directly during the review.

Our Application: Hard Cooler Insulation Foaming

Two cooler platforms are in current production for OEM customers:

Hard cooler 10QT, hand-carry

  • Overall size: 380 x 255 x 270 mm
  • Ice retention (company-reported): ice remains unmelted for 60 hours at 25°C without frequent opening
  • Custom mold: capacity, color, and LOGO

Hard cooler 16QT, shoulder-strap

  • Overall size: 380 x 356 x 270 mm
  • Ice retention (company-reported): same 60-hour performance at 25°C without frequent opening
  • Custom mold: capacity, color, and LOGO

Both platforms are built from customer-owned tooling, so wall sections, foam fill volume, latch geometry, and branding can be adapted for a specific retail or private-label program rather than forcing your design into a fixed catalog size.

Process Flow: From DFM to a Foamed Cooler

  1. DFM review and Moldflow analysis. Our independent design department returns a DFM report covering wall thickness, draft, gating, and foam fill paths. Free Moldflow analysis is available for complex, high-precision products.
  2. Mold design and manufacturing. In-house CNC machining centers, EDM, and wire cutting build the tooling. Capability covers multi-cavity molds, auto-unscrewing molds, 2K molds, overmolds, collapsible-core molds, and gas-assist molds, with molds up to 15 tons.
  3. Shell and liner molding. Injection machines from Yizumi and Tairui run 130–500T on 24-hour shifts.
  4. Sub-assembly and fixturing. Liner and shell are joined and clamped in foam fixtures that control cavity gap, venting, and fill direction before the foam is introduced.
  5. Foam injection and cure. Metered shot weight, injection sequence, and cure time are set per part and recorded, then the foamed assembly moves to finishing and fit check.
  6. Validation and release. Ice retention verification, dimensional check, hardware fit, and labeling, followed by a batch trace code on each production lot.

Quality Control of Foam Uniformity

Foam uniformity is where cooler quality is won or lost. A short shot leaves an unfilled corner; over-packing distorts the liner; uneven density shows up later as inconsistent ice retention. We control it with process discipline rather than guesswork.

  • First-article inspection with full dimensional reporting before mass production
  • In-process patrol inspection with traceability throughout the run
  • Process testing on foam shot weight, fixture clamping, and cure timing
  • Per-product batch trace codes on every production lot
  • PPAP approval process for customer sign-off
  • Measurement support: CMM (coordinate measuring), vision measuring instruments, calipers, colorimeter, melt flow indexer, and Minitab statistical software for trend analysis

Quality management runs under ISO 9001 and ISO 14001:2015. For applicable food-contact programs, tell us your application and target market; we will confirm suitable materials and documentation for your program. Certificates available upon request. Batch quality issues are answered within 1 day.

Tooling, Mold Ownership, and Order Terms

  • No MOQ; volume is negotiable with the sales team.
  • Orders under 3,000 pcs incur a machine setup fee.
  • Molds belong to the customer, with free maintenance and 1-year free storage.
  • Tooling maintenance windows and engineering change work are quoted transparently before execution.

The mold types listed above are all produced in-house, which is why changes that require adding or removing steel, welding, or remaking cavity and core inserts can be scheduled without handing the work to an outside tool shop.

Cooler and Consumer Product Project Experience

Our hard cooler ODM programs cover folding coolers, multi-size hard coolers, and cooler boxes with secondary foam injection — the cooler work our foam operation was built around. Adjacent capability areas include large-format containers, medical device components, and automotive overmolding and 2K parts.

On the tooling side, a 2020 HP printer base ECN project (part F0V63-90005) involved an engineering change with add/remove steel plus welding and remake of cavity and core inserts, moving the part from Rev 4.9 to Rev 12.1 at a modification cost of USD 25,000 on a documented 3-week lead time, with customer approval recorded as "HP - Proceed this modf".

For context on the engineering team: prior to Maidder's founding in 2016, our founder worked as a mold design engineer from 2006 to 2016 at Junyi, Foxconn-group Fugang, and Fuyu. That is pre-2016 career background only — those earlier employer projects are not Maidder company cases.

Serving North America, Europe, and Japan

Maidder supplies OEM and ODM programs across North America, Europe, and Japan. According to company information, we also operate a Cambodia production base under our OEM Cambodia service for buyers managing tariff exposure, allowing cooler and container programs to be sourced from an alternative manufacturing origin.
